It’s a Star Wars Rebels kind of day. We featured a Sabine Wren costume that demonstrates the difference between using EVA foam and Sintra earlier today, and now a 3D printed helmet from the animated series. This AT-DP helmet has been seen a couple of times in the animated series, and Jon Watson made one for his son. Actually, his son requested this specific helmet.

Watson explained the basics on The RPF:

Chopped up a cheap pair of goggles for the lenses. Almost done, just need to add the decals and some inner padding. Modeled it in 3ds Max from scratch, printed on my Series 1 printer. Almost 4 days in printing alone. The largest parts took over 36 hours each.

Impressive. Most impressive – especially the super smooth finish! Watson told 3DPrint.com his process:

“The way I smooth out the surface is [with] lots of coats of high build filler primer. Then I sand it back down until I hit the plastic, and then primer again until smooth. This works better and is easier than just sanding the PLA. PLA does not sand well. You really have to wet sand it for best results. The final paint was Krylon Fusion satin white and satin black.”
